Custom Multi-Channel Digital Setting PCBA For Industrial Local Control Equipment

This circuit board came from a project we handled for an EU-based machinery integrator last year. The customer needed a replacement main control board for their existing batch of standalone processing machines, and they could not source original spare parts anymore. Their old hardware relied on physical dials for parameter setup, yet dial wear caused drifting setpoints after six to twelve months of continuous shop-floor operation, leading to inconsistent machine output. That real-world failure case guided most of our component selection and layout decisions for this assembly.

The top side carries 12 tactile push-buttons paired with eight-segment digital displays. Each button maps directly to one display channel so operators can read and adjust set values locally without connecting a laptop or HMI terminal. On the reverse side, terminal blocks, power-supply electrolytic capacitors and relay peripheral circuits take up most area. It accepts wide-range DC input, handles multi-channel output triggering, and all mounting holes align with the original enclosure's hole pattern so customers do not have to modify their existing metal cabinet. During our prototype validation, we ran continuous 28-day burn-in testing under 45 °C ambient temperature simulating factory floor conditions. We logged minor thermal drift on two channels in early prototype, which we fixed by adjusting trace routing near power capacitors and upgrading the button switch rating.

Most requests for this assembly come from customers retrofitting legacy machinery. Typical use cases include small-batch thermal processing stations, multi-zone timer controlled actuators, local setting units for packaging auxiliary equipment and workshop-level test jigs. A fair number of buyers are system integrators who want to skip full hardware redesign; they keep their existing cabinet structure and only swap in this populated PCBA. One important point worth noting, the reserved Modbus terminals are laid out on back side, firmware needs custom tuning if users intend to link it to upper-level PLC systems. Standard factory firmware focuses entirely on local button-and-display operation out-of-box.
